Injection moulding process.
Before we go for the details on the injection moulds, let’s overview on the injection molding process.
The plastic injection mould is inserted and clamped between a stationary and moving platen. The mold typically is connected and moves with the machine platens, so that the molded parts are formed within a closed mold. And after which the mold is opened the molded parts can be removed. Most injection moulding processes generally include plastication, injection, packing, cooling, and ejection stages. However different plastic part mould each stages parameters are different. Even same mold put into different tonnage injection machine, the parameter will be slight different. Therefor the injection molding operation should be accordingly actual status.
Plastic injection mould function
We can simplely understand the injection mould function from above hierarchy. It should be understood that picture of plastic injection mould function hierarchy does not provide a comprehensive list of all functions of an injection mold, but just some of the essential primary and secondary functions that must be considered during the engineering design of injection molds.
Plastic injection mould structure
Normally include two plate and three plate mould. But when need to design mould with two plates and when three plate, depends on the plastic parts detail design.
“Two-plate mold” since it uses only two plates to contain the polymer melt. A simple two-plate mold has been used to introduce the basic components and functions of an injection mold. About half of all molds closely follow this design, since the mold is simple to design and economical to produce. However, the two-plate mold has many limitations, including:
- restriction of the feed system route to the parting plane;
- limited gating options from the feed system into the mold cavity or cavities;
- restriction on the tight spacing of cavities;
- additional forces imposed on the mold by the melt flowing through (and being
pressurized within) the feed system; - increased material waste incurred by the solidification of the melt in the feed
system; and - increased cycle time related to the plastication and cooling of the melt in the feed
system.
Two plate mould filling gate can be designed within three types: side gate, submarine gate and horn gate. Side gate design, runner connected with part after ejected out from mould. While submarine gate, runner sperated with part automatically. But not all the parts can be designed with submarine gate. For example, part height too low, no enough space for submarine gate. This type is because of the part design. The second type is because of plastic material. Part material crisp. As there is an angle on submarine gate filling runner, so when part material is srap material, the filling runner will be broken inside the submarine filling runner. For the horn gate, similar with submarine gate, but have stricter condition.
For molding applications requiring high production quantities often do not use two-plate mold designs, but instead use mold designs that are more complex, yet provide for lower-cost production of the molded parts. Such designs include three-plate molds, hot runner molds, stack molds, and others. Three-plate molds and hot runner molds are the next most common types of injection molds.
The three-plate mold is so named since it provides a third plate that floats between the mold cavities and the top clamp plate. With this thrid plate, three-plate mold provides for the automatic separation of the feed system from the mold cavities. Automatic de-gating facilitates the operation of the molding machine with a fully automatic molding cycle to reduce molding cycle times.
Hot runner molds provide the benefits of three-plate molds without their disadvantages, yet give rise to other issues. The term “hot runner” is used since the feed system is typically heated and so remains in a molten statue throughout the entire molding cycle. As a result, the hot runner does not consume any material or cycle time associated with conveying the melt from the molding machine to the mold cavities.
Compares the different types of molds with respect to several performance measures. In general, hot runner molds are excellent with respect to molding cycle performance but poor with respect to initial investment, start-up, and on-going maintenance. By comparison, two-plate molds have lower costs but provide limited molding cycle productivity. The evaluation of three-plate molds in table warrants some further discussion. Specifically, three-plate molds do not provide as high a level of molding productivity compared to hot runner molds, and at the same time have higher costs than two-plate molds. For this reason, there has been a trend away from three-plate molds with the penetration of lower cost hot runner systems.

■ Plastic mould tooling process.
Plastic mould tooling process include fly cutting, grinding, wire cutting, EDM, CNC milling tooling, CNC engraving tooling, drilling, lathe tooling, etc. Let’s introduce these tooling process here one by one.
Fly cutting.
Fly cutting tooling is used to cut the steel plates sizes to what we designed or needed. Fly cutting include rough cutting and fine cutting. Rough cutting is for fast tooling, and fine cutting is applicated when sizes are very closed to what we needed.
Grinding tooling.
When mould steel plate wall thickness is too thick, or steel plate not flat, then we need grinding tooling to make the plate wall thickness less and flat.
EDM tooling.
EDM tooling is very important process for plastic mould. As some design can not be tooled by cnc engraving, lathe tooling, or wire cutting tooling, especially for the small and high height rib structure. CNC engraving tooling head is not long enough. Need to use EDM tooling to make it.
Before EDM tooling, we need to make electrode first. There are two different material which used to make the electrode. They are carbon and copper. Carbon cost is lower than copper. But copper electrode life is longer. So when mould need long time EDM tooling on the same place, then need to use long life electrode. In this case, copper material is a better choice. Electrode usually tooled by cnc engraving and wire cutting tooling. How to choose the tooling process depends on the mould detail design.
CNC milling tooling
CNC milling tooling is one of most important rough tooling process for the moulds tooling process. Well, some part of mould, which design simple and sizes accuracy request is not high, can just use cnc milling tooling without cnc engraving tooling.
Boring machine tooling
Boring machine tooling used to tool the round holes and cavity with round holes. Due to this tooling process can provide very good concentricity holes, so most of the holes on the moulds plates Z axis direction are done by this tooling process.
CNC engraving tooling
CNC engraving tooling is a type of precision machining. Include high speed, half high speed, and normal speed. Mould tooled by cnc engraving tooling the quality is as better as cnc engraving machining speed higher. Of course, higher speed, tooling cost is higher at sametime.
